The install looks clean under the lights. Two weeks later the owner calls. Adaptive cruise keeps dropping out on the motorway, and the cluster throws a sensor message on damp mornings.

The shop does what most shops do. It blames the film, offers to redo the bumper, and loses a day of bay time. The film was never the problem. What happened is that a 0.2 mm layer of urethane was treated as a cosmetic product on a car that now carries three to six radar units, a dozen ultrasonic sensors and three cameras, and nobody wrote down what the installation was allowed to touch.

That gap is expensive whether you install film, distribute it or buy it by the container.

The film is a rounding error in the sensor budget

At 77 GHz the radar wave is about 3.9 mm long, so everything in front of the antenna is part of the optical path. Published RF work puts a painted bumper fascia at roughly 1 to 5 dB of one-way insertion loss depending on plastic and paint. Metallic-flake paint adds another 3 to 20 dB, because aluminium flakes of 10 to 50 µm are a significant fraction of a wavelength and start behaving like a partly conductive sheet. Two-way loss of 3 dB costs about 16% of detection range.

Against that budget, clear TPU PPF at 0.15 to 0.2 mm contributes well under 0.5 dB. It is not the variable. The variable is what you put over a radome that is not film, and what you disturb while installing.

This matters commercially, because suppliers now sell “sensor-safe” film as a premium feature and buyers pay for it. Almost every quality TPU PPF film on the market is electrically transparent enough. The failures come from chrome-delete vinyl across a fascia, from an emblem overlay with a metallised backing, or from a bracket that never went back to its position.

Four numbers that decide whether the car still sees

1. The loss budget you inherit, not the one you create. Front fascia 1 to 5 dB one-way, metallic paint 3 to 20 dB more. Your film sits on top of that total. Any material that contains metal flake, chrome or a metallised carrier adds loss in the same range as the paint itself. Keep it out of the radar window entirely: fascia, badge, grille surround.

2. Pointing error. Figures published through SEMA put a 1 degree radar misalignment at roughly 10% loss of effective range, and 3 degrees at roughly 50%. At 200 m, a 0.3 degree pointing error already shifts the target by over a metre, which is the difference between the car in your lane and the car beside it. A bracket refitted 2 mm off, a bumper pushed back on its clips, a mirror housing seated on a swollen gasket: all of that is pointing error, and none of it shows up in a visual inspection.

3. Keep-out geometry. Rivian publishes a front radar no-repair zone of about 110 mm high by 40 mm wide by 140 mm long where only clearcoat is allowed. That is the strictest public example, but the logic is universal: film stops at sensor faces, it does not bridge them. Ultrasonic sensors are the clear case. Their diaphragms vibrate at roughly 40 to 70 kHz, and a stretched layer over the face damps that movement, which reads to the car as a permanent obstacle at 30 cm. Camera windows and lidar apertures are the second case: a lens covered with film that has any orange peel will refract, and the system sees a blurred lane line.

4. Recalibration. Removing a mirror cap to wrap its edge can require a lane-change assist recalibration on some platforms. Static calibration uses targets at a fixed distance in a level bay; dynamic calibration needs a drive cycle at speed. Budget USD 150 to 600 per event depending on brand, and decide before the job who pays.

What to ask

Why it matters

Passing range

Is there a written sensor map for this model?

Tells the installer where film stops before a blade is out

Every radar, camera, lidar and ultrasonic location marked, with OEM keep-out dimensions where published

Is the radar window free of metallic or chrome material?

Metal flake can add 3 to 20 dB, the same order as the paint

Zero metallised film, chrome vinyl or metal-backed badge overlay in the beam path

Are ultrasonic faces cut out, not bridged?

A damped diaphragm reads as a permanent obstacle

Full cutout at the sensor ring, 1 to 2 mm clearance, no film touching the face

Was a fault scan done before and after?

Separates pre-existing faults from installation damage

DTC printout at intake and at handover, both signed

Does any removed trim need calibration?

Mirror and bumper removal can shift the aim

Calibration listed on the work order with a price, or trim left in place

Who pays if a sensor fault appears in 30 days?

The argument always lands on the installer

Written in the quote, not agreed verbally after the fact

The six-step sequence that keeps the car legal

Step 1. Scan before you wash. Pull diagnostic codes at intake and photograph the screen. Four minutes, and the only defence you have against a fault that predates the car.

Step 2. Mark the keep-out zones in tape. Walk the front end with 25 mm masking tape and outline every sensor face, camera window and lidar aperture. Tape on the car beats a mental note, because the person cutting film is rarely the person who inspected the bumper.

Step 3. Pre-cut the faces into the pattern. Sensor cutouts belong in the plot file, not under a blade on the car. If you must trim in place, use knifeless tape and keep the blade 20 mm away from any sensor housing.

Step 4. Protect the diaphragm, not just the paint. Mask ultrasonic faces with tape before slip solution goes on, and pull the tape before the film is squeegeed down. Slip solution trapped in a sensor ring is one of the commonest causes of a park-assist fault that appears three days later.

Step 5. Refit to position, then verify. Bumper clips seated fully, brackets at OEM torque, mirror housing flush against its gasket. Photograph the panel gaps at both sides before and after. A 2 mm shift is invisible to you and enormous to a radar.

Step 6. Rescan, then road test. Clear the codes, run the car for ten minutes with cruise engaged if the platform allows it, and rescan. Hand over both scans with the invoice.

What one mirror cap cost a shop in Texas

A 2025 plug-in hybrid came in for a satin black roof and mirror caps. The installer removed both caps for a clean edge tuck, which is the right technique for the finish. Nobody booked the recalibration. Three days later the owner reported lane-change assist braking on empty road, and the dealer charged USD 480 for a static recalibration plus two days of loaner.

The shop absorbed it. Compare the two paths on that job. Leaving the caps on and taping the edge adds about 12 minutes of labour, and the edge is then tucked and post-heated like any other wrapped edge, so if it lifts later the numbers behind why PPF edges lift are the ones to watch. Removing them adds nothing to the install but requires a USD 480 calibration that has to be quoted. On a USD 900 job, one decision is a 1% cost and the other is 53%.

The same arithmetic runs across the front end. A USD 40 chrome overlay on the grille badge can push loss past what the bumper was tuned for, and nobody connects the two until the dealer does.

Where to draw the line

Clear film is the least risky thing you can put on a modern front end. The install around it is where the risk actually lives. Write the sensor map, cut around the faces, put the trim back to spec and scan twice.

If you buy TPU PPF by the container, those six steps are a better filter than any datasheet claim, and they are the same steps that stop a warranty claim from turning into a calibration bill. Used well, a roll of film protects paint for a decade. Used carelessly around a radar, it protects nothing and disables something.

[35

post-2066","post","type-post","status-publish","format-standard","has-post-thumbnail","hentry","category-tpu-ppf-film

Where TPU PPF Has to Stop: The ADAS Keep-Out Map for Sensor Cars - comliker.com

<meta name="description" content="TPU PPF adds under 0.5 dB to a 77 GHz radar path.
